This worked for me with a 3-port USG that would not boot due to a corrupted USD Flash drive
- Remove USB stick from a good USG
- Copy to a binary image file with http://www.osforensics.com/tools/write-usb-images.html
- Burn the image file into a new USB flash drive. (I used an 8 GB USB, but 4G is enough)
